A digital twin is a virtual replica of a physical asset, process, or system that's updated in real time using live operational data. It's not a static simulation , it reflects the current state of the physical counterpart and can be used to predict behaviour, test changes, and optimise performance without touching the real thing. In manufacturing, digital twins can represent individual machines, entire production lines, or whole factory layouts.
What this means when you're hiring
Digital twin roles are some of the hardest to fill in manufacturing right now because they sit at the intersection of process engineering, data engineering, and simulation , and very few candidates are genuinely strong across all three. When I'm screening for these roles, I look for people who've built a twin that was actually used to make a production decision, not just demonstrated as a proof of concept. The POC-to-production gap is where most digital twin projects die, and the talent that can close it is scarce.
Where candidates get this wrong
The biggest one is that a digital twin is just a 3D model or a CAD visualisation. A real digital twin has live data flowing in, bidirectional feedback, and predictive capability. Many vendors use the term loosely to mean anything with a dashboard. Another misconception is that digital twins are only for process industries. I place digital twin engineers in automotive, food and beverage, and discrete manufacturing just as often as in pharma or chemicals.
How expectations change by level
Senior digital twin roles need people who can define the data architecture, choose the right platform, and manage the integration with MES, ERP, and SCADA simultaneously. Mid-level roles are usually focused on building and calibrating specific twin models. At all levels, I'd expect candidates to articulate the business case , what decision does this twin enable that wasn't possible before?
